I've taken it upon myself to design and create the best Halloween costume ever. Its an entire suit of armor, fantasy style. It is, for the most part complete. However, I've come down to the last project, which is to make horns, four of them that are one foot in length and fairly thick, in addition to about thirty or fourty six to eight inch spikes. These will be mounted on the vambraces, the pauldrons, and the helmet.
I'm new to the whole casting and moulding scene, and would really appreciate some direction in medium, necessary tools and supplies, and approximate costs. I don't mind hard work, if its necessary, but I'd really like these spikes and horns to last. The first time I tried with Plaster of Paris, the spike I made broke in half with very little force on my part.
Any advice would be grand.. Thanks.

We deal with materials for mold making and casting. You should probably go with a 2 part urethane plastic as it will be much lighter and durable than plaster. But cost can sometimes be an issue. There are much better products out there for making 'horns' than the plaster.

If i were doing something like this for a halloween costume, I woulod carve the spikes from some sort of foam, then mold them with cheapo silicone from wally world, then cast them with bondo and fiberglas resin, fairly inexpensive and easy as heck, just my two cents, Derek

I can give you some cheap waysot make molds and then you can probably reuse them for the multiple spikes you wish to cast.
There is two part epoxy that you could just sculptthem up and let them set up and you wouldh ave them made. You can also carve them out of foam and coat just the outside of the horns with the epoxy to make the helmet lighter.
